Case Study: How We Restored Lost Power on a VW, Ford & BMW

Every week we see cars booked in for remaps that are running below their potential. Before adding power, we always find out what’s holding them back. Here are three real examples from our workshop where expert diagnostics and careful tuning restored lost performance safely.

All tests were carried out at Pro Remapping using genuine tools and our BHP check by reg system for before-and-after results.

Case 1: VW Crafter 2.0 TDI – Turbo & DPF Restriction

This Crafter arrived with poor acceleration and frequent DPF warnings. The owner suspected it just needed a remap, but a full diagnostic scan showed multiple faults: P2002 (DPF Efficiency Below Threshold) and P0299 (Turbo Underboost).

Live data revealed high backpressure and low requested boost. The DPF was 80% full and one intercooler hose had a pinhole leak. We carried out an off-vehicle DPF clean, replaced the hose, and cleared adaptions.

After repair, the Crafter produced a consistent 178 BHP (up from 153 BHP) on our baseline test. Only then did we apply a mild Stage 1 tune to raise torque safely. The result: smoother acceleration and improved MPG under load.

Case 2: Ford Transit Custom – MAF Sensor & EGR Issues

A local tradesman brought his Transit in complaining of weak throttle and excessive smoke. The van had already been “remapped elsewhere,” but the tune was masking active faults. We discovered P0101 (MAF Range/Performance) and P0404 (EGR Circuit Range).

The MAF sensor was oil-contaminated and the EGR valve stuck open, disrupting airflow balance. We cleaned both systems, reset adaptations, and restored stock software using Autotuner before carrying out a proper Stage 1 remap.

Post-fix power increased from 130 BHP to 167 BHP, with noticeably cleaner exhaust and sharper throttle response. The owner now averages 5 MPG better on the same route.

Case 3: BMW 320d (F30) – Injector Balance & Boost Leak

This BMW came in with uneven idle and reduced power above 3,000 rpm. Our scan flagged P0203 (Injector Circuit Malfunction) and P0299 (Underboost). A balance test showed injector three running +2.1 correction, and the boost pipe had a split near the intercooler.

We replaced the faulty injector, fitted a new hose, and verified correct air/fuel ratios using live data. Once balanced, we performed a custom economy remap optimised for motorway use. Power rose from 163 BHP to 198 BHP, and torque improved by 50 Nm without extra smoke.

Our diagnostic process that made the difference

  1. Scan & verify: Read all ECU modules, not just engine codes.
  2. Measure live data: Compare actual vs. requested boost, air mass, and fuel pressure.
  3. Fix before tune: Resolve faults like AdBlue, DPF, or injector issues first.
  4. Baseline power test: Use a BHP check to confirm current performance.
  5. Custom map: Apply software suited to the vehicle’s use — not a generic file.

This step-by-step approach ensures you never remap around an existing fault, protecting both the engine and your wallet.

Before & after results at a glance

Vehicle Before After Gain
VW Crafter 2.0 TDI 153 BHP 178 BHP +25 BHP
Ford Transit Custom 130 BHP 167 BHP +37 BHP
BMW 320d (F30) 163 BHP 198 BHP +35 BHP

Why diagnostics matter before tuning

Jumping straight to a remap without fault-checking can hide bigger problems. Each of these vehicles would have delivered poor results if tuned on top of existing issues. By diagnosing first, we improved reliability, fuel economy, and long-term power output.

Whether you drive a VW, Ford, or BMW, the rule is simple — fix the fault first, then tune for gains.

3hrs from first calling Pro Remapping regarding my FPace DPF Filter full (red warning light), and with the vehicle in limp mode I set off to Fenton @ 40mph all the way. Once at the garage the guys diagnosed the fault, put the car on the ramp and got to work. 1.5hrs later the car was on the road, test driven and keys handed back to me. These guys certainly know their stuff. I cannot thank them enough for such a professional quick turnaround service. Also, to add, at a very good cost compared to their competitors! I will be certainly using these guys again should the need arise.

Used these guys today to do a dpf clean on our Vito that was in limp mode with a blocked dpf. The van is massively better now. Great guy, knowledgeable and offered advice to prevent the dpf clogging again. Many thanks!
